    A method for making a gasket () for an internal combustion engine () includes forming a generally annual stopper () on a metallic gasket body () through the process of electrochemical deposition. An electrolytic cell is completed with the gasket body () forming a cathode. The stopper () is formed with a contoured compression surface () by selectively varying the electrical energy delivered to selected electrodes () over time. Electrolyte () rich with metallic ions is pumped at high speed through the inter-electrode gap. A PC controller () switches selected electrodes () ON at certain times, for certain durations, which cause metallic ions in the electrolyte () to reduce or deposit onto the gasket body (), which are built in columns or layers into a three-dimensional formation approximating the target surface profile () for the compression surface (). The subject method for building a three-dimensional formation can be applied to work parts other than cylinder head gaskets ().

    An electrochemical machining apparatus and method for machining a workpiece (). The apparatus provides a pulse of electric power, which is conducted from the workpiece (), to an electrolyte () flowing through a gap (), and then to an electrode ().     An apparatus and method of electrochemical machining utilizes a computer controlled static array of electrically insulated cathode sections to selectively and individually energize the electrodes for the purpose of shaping the surface of a part. The tightly clustered array of electrodes can be formed by individual wires as an example. The waste reaction products may be managed so as to improve machining accuracy. The electrodes can be composed of materials capable of generating an oxide layer or that resist electrolytic dissolution to combat the problem of crossover erosion in closely spaced conditions. An alternative approach to remedy crossover erosion is to extend the reach of insulation into the gap space between tool and part.

    An EDM die sinking device includes a tank for holding a fluid, and at least one electrode in the tank having a shape for imparting to a first portion of a workpiece. A workpiece holder positions the workpiece at least partially immersed in the fluid and alternately moves the workpiece between an inoperable position and a first operable position of the first electrode at which electric discharge machining occurs on the first portion. A pulse generator creates an electric discharge between the first portion and the first electrode to remove material from the first portion in response to the workpiece being in the first operable position. Movement of the workpiece from the electrode flushes particle containing fluid away from the workpiece and the electrode. A segmented electrode includes a separate pulse generator for each segment may also be employed.

    Conventional electrochemical machining process requires fixed shaped tool cathodes, which makes retooling time consuming and expensive. Flexible tool cathodes include elastically deformable cathodes that can deform in two or three dimensions and can adapt to the contour of the workpiece while the workpiece is moving relative to the flexible tool cathode. That is, the flexible tool cathode can perform tracing. Certain flexible tool cathodes can be also used for special configurations such corners and edges. The flexible tool cathodes can be used to polish, finish, or shape the workpiece through electrochemical processes.
