    A welding system, in certain embodiments, includes a synchronization controller configured to override a first nominal calibration of a first wire drive, or a second nominal calibration of a second wire drive, or both, in response to a tension condition or a compression condition of a welding wire feeding between the first and second wire drives. A welding system, in other embodiments, includes a welding wire drive having a motor, a controller, a nominal calibration, and a multi-drive synchronization parameter. The multi-drive synchronization parameter may be configured to control speed, or torque, or both, of multiple drives including the welding wire drive to facilitate synchronization of the multiple drives.

    A system and method is described for updating firmware in a welding or plasma cutting system. A removable memory device containing updated firmware code and a set of execution instructions is interfaced with one or more component boards. The execution instructions are executed on a processor of the welding or plasma cutting system to load the updated firmware code stored on the removable memory device into memory of the welding or plasma cutting system via an interface, generally overwriting the old firmware code.

    A method and system for adjusting the output voltage applied to a wire electrode during an automatic parameter selection mode in which the rate of advancement and output voltage is automatically determined. A control circuit determines appropriate power parameters in response to at least one configuration parameter. The control circuit generates a power command accordingly based on an expected, or nominal, input voltage. A sensor connected to the control circuit monitors the actual input voltage. If the actual input voltage is outside of an acceptable range, the control circuit scales the generated power command with a scaling factor calculated based on the actual input voltage.

    Welding wire feed systems include a wire feeder including a push motor and a welding torch assembly including a pull motor are provided. The push motor is adapted to establish a wire feed from a wire spool, and a first controller is adapted to receive a commanded speed level and to control operation of the push motor to operate at the commanded speed level. The pull motor is adapted to cooperate with the push motor to establish a desired wire feed rate from the wire spool to the welding torch assembly. A second controller is adapted to receive an operational speed level of the push motor from the first controller and to control operation of the pull motor to operate at the received operational speed of the push motor.

    A welding wire feeder having a multiple motor drive standard is provided. The welding wire feeder may be coupled to one of a plurality of electric motor assemblies, and a user may select the electric motor assembly to be used from a menu of electric motor assemblies on a user interface or may enter customized configuration parameters for the electric motor assembly on the user interface. The control circuitry of the welding wire feeder may then be properly configured backed upon which electric motor assembly is selected or based upon the customized configuration parameters entered.
